Hardware: Titanium and stainless steel are the two most common metal implants used in orthopedic surgery today (never used together). : It is still early, you should still wear knee immobilization device and use a crutch at this time. It takes at least another week or more for the symptoms to improve significantly. If knee's range of motion is still limited after a couple months, MRI should be considered by then.

Not unusual: Severe ankle sprain can take months to heal, and sometimes longer.  As long as there is no fracture, healing will come through rest, wearing an ankle brace (like an aircast), elevation, and possibly physical therapy.  See your doctor for the best treatments.

Depends: Not all broken bones need to be "set". Some are non-displaced. In that case they don't.

Yes and no: Acutely its very difficult to conclusively rule out everything. Initially the goal of examination and xrays is to reasonably rule out the obvious injury to ligaments and or fractures. If your pain persists for several days and or weeks then an MRI is advisable. The MRI will find the subtle stuff not necessarily appreciated on examination or  xrays or it may confirm your doctors suspicions.

While : While it may be expected to have some discomfort, there are some types of pain that may signify something amiss. Burning or electrical type pain is often described as "nerve pain", meaning there has been something that has occurred to a nerve in the area in question. Sensation to the top of the foot is from the superficial and deep peroneal nerves. The superficial peroneal nerve may have been stretched at the time of the original injury, compressed by dressings or injured a the time of surgery (you didn't mention whether she had had a surgery for the fracture. It may be specfic to this nerve or may come to encompass the entire foot/ankle in what some doctors call a complex regional pain syndrome. Ask your doctor about this. There are some medications that have been shown to help this sort of pain. A pain relief doctor (a subspecialty of anesthesia) may be consulted as well.
